Rigid Paper Tube Boxes: Structure and Cost
What sets the price of a rigid paper tube box? We split out the tube, the wrap, the caps and the print, and show what widening the diameter really costs.

Whisky bottles, loose leaf tea, posters, candle sets. What these products share is that most of them are sold inside a cardboard cylinder. The trade calls it a tube box or a rigid paper tube. The body is a spiral wound board tube, printed paper is wrapped around the outside, and a cap goes on each end. It prices in a genuinely different way from a folding carton, and most buyers reading their first quote never notice why.

What is a rigid paper tube made of?
Three parts: the body, the outer wrap and the caps.
The body is kraft board wound at an angle around a mandrel. Spiral winding staggers the seams along the length of the tube. The strength comes from the layers: the multiple layers of wound paper create a rigidity that withstands handling, stacking and external pressure (Sonoco). That rigidity is measured rather than estimated; the ISO 11093 series defines the test methods for crush resistance of wound paper and board cores. In packaging use the wall thickness usually runs between 1 and 2.5 mm. A thin wall is light and cheap, a thick wall survives handling.
The outer wrap is the face of the box. Printed coated paper or a specialty stock is printed flat, slit into strips and glued around the tube. Caps can be board, metal or wood. A board cap is usually cut short from the same tube with a disc set inside it. A metal cap is bought in, so you are tied to catalogue sizes. There is also the liner: foil or lacquered paper inside the tube is common for food and cosmetics.
Which products suit a tube box?
Spirits are the obvious one. Most single bottle whisky and gift tubes are paper tube. Tea and coffee use them heavily too, because a cylindrical body feeds a filling line easily and the liner gives you a moisture barrier at the same time.
Then candles, bath salts and cosmetic sets, plus confectionery, nuts and promotional kits on the gifting side. Posters, maps and rugs more or less require a tube, since the alternative is folding the product.
Tubes are usually the wrong call for thin products that live or die on shelf facing, for high volume shipments where pallet efficiency dominates, and for rectangular products. Cylinders leave gaps between them however you pack them, so the same number of units needs a bigger shipper. That cost lands quietly on the per unit shipping line.

One trap deserves a mention. Tube is made in standard diameters. 90 mm is a stock size, while 87 mm is a custom mandrel job at most suppliers and prices in a different bracket entirely. Moving the diameter by 3 mm rarely changes how well the product is protected, but it changes the invoice.
How much does diameter really cost you?
Take a concrete case. A 250 mm tall box, 1.5 mm wall, wrap paper cut 280 mm tall to allow 15 mm of fold at each end, with 10 mm of overlap around the circumference.

The ratios are the interesting part. Going from 80 to 100 mm adds 24 percent to the paper area and 25 percent to the tube weight. Both are linear, because both are multiplied by the circumference. The cap discs grow by 56 percent, because disc area follows the square of the diameter.
Height behaves better. Adding 20 percent to the height adds roughly 20 percent to the paper and the tube and nothing at all to the caps. So if your product fits either way, making the box taller almost always beats making it wider.

Digital or offset for the print?
The wrap is printed flat and slit afterwards, so the printing side is ordinary press work. Offset needs a plate per colour and a die for the cut, and those are fixed regardless of run length. Digital skips the plates and charges you a higher rate per sheet instead.

On a 300 piece job the setup alone can cost more than the material in the box. Digital is nearly always the right answer down there. What does the cap type change?

- Wears at the rim if the box is opened daily
- Catalogue diameters only, no in between sizes

The decision usually comes down to how long the box stays in use. On a single use gift tube a metal cap is money spent for nothing. If the customer opens it every morning for two months, a board rim will not survive those two months.
How do you bring the cost down?
First, pick a diameter from your supplier's standard mandrels. Asking which sizes are in stock before you commit is one question that can move the number a long way.
Second, go taller rather than wider. The table above shows why: height grows two line items linearly, while diameter grows a third one by the square.
Third, do not over specify the wrap grammage. The wrap is not structural; the tube carries the load. A 170 gsm coated stock gives most tube boxes the same surface a 250 gsm would, and it wraps more easily.
Fourth, put your finishing budget into one accent. Hot foil on the logo alone beats foil across the whole surface on both cost and looks. We covered the same logic for rigid boxes.
Fifth, price the shipper at the same time. Gaps between cylinders mean a bigger case for the same unit count. Saving on the box and paying it back in freight is not a saving.
